I had a look at SmoothWall Express and it seems a great solution.

However, unless I am missing something (which is always possible!) it appears that it can only be installed by re-formatting the whole hard disk. This seems a bit over the top for an iso of less than 50mb?

Do you know if it is possible to install it to an existing partition?
