A couple things I would recommend. I'm not sure if newer people realize this but roberts has practically completely automated this process.
The first thing you want to do is go to the documentation page and find the entry about setting the geometry of your usb key. Follow the instructions and see if it is set correctly. Once you have that set, the next option is to pick a script!
In the /current directory on the mirrors there are two scripts. One is a frugal usb and the other is a 5way usb script. 5way refers to the number of ways you can boot your key. Search the forums for more info.
So, spin up your cd with the usb drive inserted, pick your script, d/l, extract and run!
If you only have a 64mb key or partition you will need to use the frugal script but if you have at least a 128mb key or partition go with the 5way.
I did this on a PNY 256 Attache and was up and running the first time. This is a drive that others have had trouble with here.
The real key things are to have your bois set correctly, drive geometry correct, and a bootable partition (using cfdisk).
This is just an overview to let you know about the available scripts. Look around to find any details you may need. USB booting has been covered quite extensively around here.
