I managed to get my IBM 128Mb USB 2.0 Key to start the boot process successfully.  However, during the boot process after the line "USB found, managed by hotplug..." the screen begins to scroll widely with I/O errors that look similar to the following:

cloop: Read error at pos X in file /cdrom/KNOPPIX/KNOPPIX, Y bytes lost
cloop: error -3 uncompressing block X 65536/0/18219/0...
I/O error: dev 08:01, sector ...

Eventually it gets to a filesystem panic and freezes up.

I have downloaded the DSL iso image a few times and verified the checksum.  I've also tried to load up the USB key using both the Windows XP and the Live DSL CD method described in this board and I got same problem.

Any ideas?

I have the same error. I think that is because the brand of one USB (Lexar JumpDrive).

Try with 'dsl toram'. For me, it works ok with Lexur JumpDrive.
