however switching to runlevel 5 fails:

this is so close to the target line ...

The standard DSL boot floppy supports the option fromusb for those machines that cannot boot from usb from BIOS.
This will load the usb modules and scan for the pendrive.
Or you can also boot to usb stick by using the cdrom with the option fromhd=sda1

new root is writeable right after mounting, but after some step (don't remember exactely, i guess pivot_root) it is not writeable any longer.

@ roberts i will give the dsl boot floppies a try - i overlooked they exist

the fromhd=sdb1 fails with: "cant find knoppix filesystem"

the bootfloppy fails with: "no file /knoppix/etc/ld.so.cache" ..... kernel panic

both times the usb-sticks led does not light up, so i guess the necessary  drivers are not loaded, so there is no chance to read data from the usb stick. perhaps this happens because the usb controlles is on a pcmcia card.

when booting to runlevel 1 (boot option dsl 1) the led lights up, and the stick is mountable.
