I , also , have had to partition my 512MB into 2 partitions to use it..
Something about syslinux needing not only 32 spt ,
AND limited to booting within the first 1024 cylinders ,
but also seems to need to see clusters at 512 as well...
So, even though I could do something like ..
32 heads , 32 sectors , and have less than 1024 cylinders ( 992? )
the clusters were 1024, and not 512, killing the bootability of the key.
Even a small partition at the head of the key, like 60MB's ,
using 16,32,1984 as the geometry, worked for me.. ( as USB-ZIP )
..which works ok for me, put DSL on sda1, and stuff on sda2
