I'm new here so for all I know this has already been done. In anycase, my suggestion is to use the Linux-Tiny projects' patches to create a stripped down 2.6 kernel, in order to shave off another meg or so. (the kernel is around 300K afterwards).

This has the advantages of the newest kernel, and of course being smaller.

Where are these patches found?

The site is http://www.selenic.com/tiny-about/
But it's not really suitable. It is more for embedded machines where you can tune out all unnessecary kernel features.
Since dsl needs to run on all different types of hardware it may need most of those features 'just-in-case'
