OK, I spent my multimedia tute today creating vector versions in Illustrator (I know, not very GNU - hey, is anyone working on a DSL of Sodipodi?), made a few changes.
Two versions of the same thing, one for black shirts, one for white, modified so you only need two or three colours / screens.  Because of the nature of the text, the one for black is simpler, and I could probably even make an attempt at hand-making screens for it.

SWF's (flash) can be found at:
http://www.baudalign.com/pics/DSL_all_black.swf
http://www.baudalign.com/pics/DSL_all_white.swf

I have the proper illustrator files and pdfs if we want to go anywhere with it (ie. getting computer cut screens etc) (the swfs don't seem to show up as cleanly as the "proper" versions, but they're a hell of a lot smaller, only around 10k each, untouched)

Obviously, above the dividing line is the "front" design, below is the "back".  Front for a "heart" logo, back for the upper back, standard places...

PS. Rob (monkymind), where in Aus are you? (noticed the dodo address).  I'm Brisbane.

PPS.  Just had a thought - could get screenprinters in various countries to make the shirts, so most people can get "local" shipping rates, then feed say $5 (Aus) to John and co. from each sale.  Hopefully make and sell decent shirts for under $20 Aus ($15 US), otherwise it's pushing the boundaries of how much people would pay for a t-shirt...

Rogue: In your all white .swf, the "i" in Linux looks like an "l" (ell).  You might want to revise that.

I like the "Is that a penguin in your pocket?" graphics.  That would look great on a bumper sticker or a plain white or black t-shirt.  I also still like my original picks for the front and back with themore complicated graphics.

So, did anyone check out cafepress (cafeshops) yet?   Imagine a DamnSmall thong or boxers.  I don't think anyone would buy the boxers.  It's like saying "Damn Small Weiner inside."
:p

Damnit, just wrote a longwinded reply, and wasn't signed in!!  d'oh!

The swf's aren't anywhere near as clean and crisp as the proper ai files, just did an export from illustrator without doing any post-editing, was just to give some sort of illustration.  I've printed out several copies of the proper files on a colour laser, and it's as clean and sharp as you could possibly hope for.  But the pdf's weighed in at around 200K each...

Yeah, checked out cafepress, good system in theory, but when you check out the base prices, to me you are going to end up charging around $20US + shipping to get a few bucks profit, which is too much to ask for a basic t-shirt.
Which is also why I've gone for the simplified 2 or 3 colour screens instead of the full-graphic printing - you could make your own screens.
